ABSTRACT --- This paper highlights the growing demand for complex extrusion
shapes, along with the thin-wall requirements to capture the competitive market. Lowcost
production methods, along with efficient die technology could help in sustaining
market demand. Die failure is one of the areas that could be worked upon to perform very
efficiently to achieve high productivity. The failure count starts from the profile design to
the die design, and their effect on the extrusion process. Coordinating with the system
designers over design modifications makes many intricate profiles simpler for
production, as well as die manufacturing. This not only improves die life, but also
increases overall productivity. A segment of this paper presents the experiments for die
optimization. The experiments have been carried out with research and development
organizations and die makers, along with the expertise of Gulf Extrusions over 30 years.
